Project Background

 

Our client, targeting high-end outdoor & automotive aftermarket markets, cooperated with their supplier to develop a brand-new rooftop tent. 


During the initial prototype and sample adjustment stage, the design and basic functions were verified, and all obvious issues were improved step by step.

 

At this point, both the supplier and the client naturally assumed the product was ready for mass production.


However, our professional team identified that critical pre-mass production preparations were far from sufficient—including tooling & fixture preparation, 


SOP/SIP establishment, PFMEA, full-size inspection, process capability validation, and production line stability evaluation.

 

Challenge

 

The client believed video-based inspection was enough to control quality and considered on-site support unnecessary. 


They proceeded to small-batch mass production and initially confirmed everything “looked fine” via online video checking.

 

Our Solution & Action

 

Despite the client’s confidence, we insisted on on-site quality verification out of full responsibility for the high-end product positioning. 


We visited the supplier’s factory personally, inspected every unit strictly against the agreed sample standards, and conducted a full detailed product audit.

 

We discovered a large number of hidden visual and cosmetic defects that could NOT be found through video inspection:

 

- Misaligned labels & poor labeling position


- Plastic parts with burrs, sharp edges, or poor surface finishing


- Metal components with burrs, scratches, or inconsistent treatment


- Printing/Pad-printing defects, uneven ink, incomplete patterns


- Inconsistent assembly gaps and cosmetic details

 

Since the client serves high-end markets, visual quality and appearance standards are extremely strict. 


These small defects would directly lead to customer complaints, returns, and damage to brand reputation.
